A new method to analyse and reduce green sand casting in this paper which is Taguchi method. The Taguchi-based L8 orthogonal array is used for the AOM plot and Minitab 19 code conducted the ANOVA analysis. A visual inspection and roughness tester were used to measure surface defects. As a result, there were far fewer defects in the final products of the new casting technique and surface roughness is also reduced. The process of casting is versatile because it can be used to cast most metals with high melting point temperatures such as copper, cast iron. During casting, several types of defects may occur, significantly reducing the total casting output. Defects can be defined as characteristics that cause deficiencies or imperfections that differ from the quality specifications imposed by design and specifications. Analysis of casting defects is the method of finding root causes of defects and taking necessary steps to reduce defects and increase casting yield. Minor defects can be easily corrected if major defects require substantial process changes at high cost. The manufacturing industry is suffering from poor performance and productivity. Large numbers of system parameters are in control of poor quality costs. International customers demand free casting defects and hit the delivery schedule, which they find very hard to follow for foundries.
